Why asphalt is measured in tons, and how the tonnage formula works
Concrete and gravel are commonly ordered by volume (cubic yards), but asphalt plants batch and deliver hot mix by weight, so paving estimates need a weight figure, not just an area. The path there has three steps: find the volume (length x width x compacted depth, all in the same length unit), convert that volume to weight using the mix's density, then divide the weight in pounds by 2,000 to get short tons.
The density term is doing the real work, and it isn't one fixed number. The Iowa Department of Transportation's Standard Specifications, Section 2303, use 145 lb/ft³ as the unit weight for converting hot-mix bid quantities to tons, and that figure sits inside the 142-148 lb/ft³ range the Asphalt Institute's Engineering FAQ gives for in-place asphalt mixture. Reclaimed asphalt pavement (RAP), asphalt milled up and reused typically as a base or shoulder material rather than a wearing surface, compacts to a lower density; FHWA's guideline on waste and byproduct materials in pavement construction documents a compacted range of 1,600-2,000 kg/m³, which is 100-125 lb/ft³. This calculator defaults to a figure near that range's midpoint, 112 lb/ft³, for RAP, and leaves a density field you can fill in yourself for anything else: cold patch, a blended base, or a supplier's lab-tested figure.
Two worked examples: a driveway overlay and a RAP base
A 24 ft by 12 ft driveway getting a 2 in hot-mix overlay: volume = 24 x 12 x (2/12) = 48 ft³. At 145 lb/ft³, that's 48 x 145 = 6,960 lb, or 3.48 tons before any waste allowance. Add a 5% allowance for compaction loss and truck-bed residue: 48 x 1.05 = 50.4 ft³, 50.4 x 145 = 7,308 lb, which is 3.654 tons; round up to whatever increment the supplier sells in, usually a half or quarter ton.
A 150 ft by 40 ft gravel lot getting a 4 in RAP base repair: volume = 150 x 40 x (4/12) = 2,000 ft³. At the 112 lb/ft³ RAP default, that's 2,000 x 112 = 224,000 lb, exactly 112 tons. Because RAP's real density depends on how finely it was milled and how well it compacts on site, treat that 112-ton figure as a planning estimate and confirm against a delivered load ticket once the job starts, or enter a supplier-provided density in the custom field if one is available.
Picking a density: hot mix, RAP, or a custom figure
Use the hot mix preset for new pavement or an overlay: a driveway, parking lot, or road surface course. Use RAP for a base or sub-base layer built from milled, recycled asphalt rather than virgin mix; it's lighter per cubic foot than hot mix and is priced and sold differently (often by the ton at a lower rate, sometimes by the load). Neither preset covers bagged cold-patch material, since published cold-patch densities vary widely by product formulation and aren't consistently documented by a single standards body. That's what the custom density field is for. If a supplier or lab report gives you a specific unit weight, entering it directly will be more accurate than either preset.
Loose lift thickness vs. compacted depth: why the number you enter isn't what the crew shovels
This calculator's depth field asks for compacted depth, meaning the thickness left once a roller has worked the material, not the thickness a paver lays down fresh off the truck. Hot mix consolidates under the roller, so the loose lift going down is thicker than the finished result. The Colorado Asphalt Pavement Association's paving fundamentals brief, compiled by asphalt engineer James Scherocman, P.E., puts a number on that gap: a dense-graded hot mix layer typically compacts about 1/4 inch for every inch of finished thickness, so a crew has to place 1-1/4 inches loose to leave 1 inch compacted, and 2-1/2 inches loose to leave 2 inches compacted. Asphalt Magazine's paving rules of thumb describe the same factor independently (multiply the target compacted thickness by 1.25 to set the screed height), so it isn't a single-source figure.
That 1.25x factor is the paving crew's number, not yours. This calculator's tonnage output is built around the compacted depth you enter, since that's also the depth the plant's density figures assume and the depth a paving contract usually specifies, so there's no need to inflate your depth entry to account for the loose lift. If a contractor quotes a lay-down thickness noticeably larger than the finished depth you asked for, that's this same compaction factor showing up in their planning, not a markup.
This is a different question from the waste allowance covered in the FAQ below, which is about ordinary handling losses on a routine job, not the loose-to-compacted conversion. On an overlay over an uneven existing surface, the same Colorado Asphalt Pavement Association brief notes a further add-on can apply: because a paver's screed averages out dips and high spots rather than tracking them exactly, holding a minimum thickness everywhere a rutted or bumpy surface has low spots can call for 5 to 15% more mix than a flat length-times-width-times-depth calculation gives. That's an addition to the routine waste allowance, not a substitute for it, and it applies specifically to resurfacing an uneven surface, not a new driveway built on a fresh, graded base.
